Adhesive is the one consumable in a stone shop where the wrong choice is invisible until it is expensive. A seam that looks perfect on installation day and opens a hairline three months later, a rodded sink rail where the resin never reached the bottom of the channel, a laminated edge with a shadow line running the length of the island: none of those are polishing problems. They are viscosity and catalysis problems, decided in the thirty seconds when somebody scooped product out of a pail and squeezed hardener into it. Choosing the right body of adhesive for the joint in front of you is the cheapest quality control a shop has.

What Flowing Viscosity Actually Buys You

Polyester stone adhesives are unsaturated polyester resins dissolved in a reactive monomer and cured by a free radical reaction that a benzoyl peroxide hardener kicks off. The hardener is supplied as a paste, a dispersion of benzoyl peroxide in a compatible plasticizer so that it disperses evenly into the resin rather than sitting in lumps. Once the reaction starts it is self-heating and it does not stop, which is why gel time is a countdown rather than a suggestion.

Viscosity is the variable that changes what the same chemistry can do. A flowing grade is formulated to run: it wets out a surface, self-levels into a void, and finds its way to the bottom of a channel under gravity alone. A knife grade holds a bead on a vertical face and will not sag out of a mitre while you set the joint. Thick knife grade goes further still and behaves almost like a body filler, staying exactly where the spatula left it.

Neither grade is better; they solve opposite problems. Try to fill a hairline fissure with EV-9 and it bridges the top of the crack, leaving a void underneath that will show as a dark line the first time the top gets wet. Try to build a laminated edge with EV-1 and it runs down the face of the slab and drips onto the floor while you are still setting the strip. Most shops that complain about adhesive performance are actually complaining about using one viscosity for every job.

The Gold Evolution system exists in bulk form so that colour and activation happen in one step rather than two. That matters more than it sounds. Every time a fabricator tints a batch separately and then catalyses it, the pot is open longer, the working time shrinks and the mix picks up dust. Rodding Channels

A rod channel cut behind a sink rail or across a cooktop opening only does its job if the rod is fully encapsulated. Flowing adhesive is the correct grade here because it self-levels along the length of the groove, wets the walls of the channel, and closes the gap underneath the rod when the rod is bedded into a partially filled groove rather than dropped into an empty one. Fill the channel roughly half way, press the rod in so adhesive rises around it, then top off and strike flush.

Hairline Cracks and Fissures

Natural stone arrives with fissures, and slabs occasionally arrive with a genuine crack. Flowing viscosity penetrates by capillary action into an opening far too tight for a knife grade to enter. Work the adhesive along the fissure from one end, give it time to draw in, and top it up as it sinks. On a through crack, support the underside so the resin does not simply drain out of the bottom face, and expect to make a second pass once the first has gelled.

Laminated Edge Build-Ups and Mitres

Build-ups and mitres are usually knife grade territory, but flowing product still has a role in them. A common shop method is to set the strip or close the mitre with a knife grade bead that holds position, then use a flowing grade to backfill any voids from the underside or along the glue line once the joint is clamped and no longer able to move. That gives you a joint that is both positionally accurate and fully filled.

Seams and Field Repairs

On a seam, the flowing grade suits a tight, well-machined joint where the two edges already meet cleanly and you need the adhesive to migrate the full depth of the 3 cm edge rather than sit in the top few millimetres. Where the joint is wider or the substrate is not dead level, a knife grade gives more control. The honest test is whether the joint will hold the adhesive without it running out of the bottom.

Colour Matching and Pigment Dosing

Colour matching is judged on the finished surface, not on the mixing board. A polished joint reads darker and more saturated than the same adhesive seen matte in a cup, and a honed or leathered finish reads lighter. Mix your colour, spread a thin sample on scrap of the same material, cure it and polish it to the same finish as the top before you decide the match is right.

Work toward the colour in small steps and keep the pigment load conservative. Heavy pigment additions change the body of the adhesive and can interfere with a clean cure, and dark colours in particular need very little to move a long way. On a busy pattern, match to the background field rather than to a vein, because the eye reads the continuity of the field and forgives a vein that stops at the joint.

Record what you did. A small notebook or a photographed sample chip with the colour recipe written on the back is worth more than memory once the same slab comes back for a repair two years later. Shops that keep colour records finish repairs in one visit; shops that do not spend the first hour re-inventing the match.

Hardener Discipline and the Gel Window

The specified ratio is 1 to 2 percent BPO paste hardener, and it deserves to be treated as a specification rather than a range you eyeball. Under-catalysing is the failure most shops never diagnose: the joint stays soft or tacky, adhesion to the substrate suffers, and uncured resin components can migrate and discolour the joint later. It often looks acceptable on the day and fails months afterwards.

Over-catalysing is the opposite error and just as common. Too much hardener makes the cured adhesive brittle, reduces bond strength and can discolour the joint visibly. The extra exotherm from an over-catalysed batch also cooks the working time down to nothing, which is how a fabricator ends up trying to close a mitre on adhesive that has already started to gel. More hardener does not mean a stronger joint; it means a faster, weaker and yellower one.

Mix by weight where you can. Scooping a pail by eye and squeezing hardener by feel produces a different ratio every batch, and consistency is what separates a shop with predictable seams from one with occasional mystery failures. A cheap digital scale on the bench pays for itself the first time it prevents a remake.

Temperature moves the gel window in both directions. A warm shop in mid-summer will shorten the stated 6 to 8 minute gel time; cold stone and cold air in an unheated shop in January stretch it, and cold slabs are worse than cold air because the stone pulls heat out of the joint. Bring slabs and adhesive to a stable working temperature before you mix, and adjust within the specified hardener range rather than going outside it to chase the weather.

Plan the sequence before you catalyse. Everything the joint needs, including seam setters, clamps, shims, blades, wipes and the colour you already matched, should be laid out and reachable. Once hardener goes in, you own the countdown, and a 6 to 8 minute gel followed by cure in under 30 minutes leaves no room to walk across the shop for a missing clamp.

Surface Prep, Clamping and the Seam Setter Workflow

Polyester adhesive bonds to clean, dry, sound stone and to nothing else. Water is the first enemy: a wet-cut edge holds moisture in the pores long after it looks dry, and a joint bonded onto damp stone loses strength and can cloud. Let cut edges dry properly, and give them help with warm air if the shop is cold and humid.

Dust is the second enemy. Slurry residue and cutting dust act as a release layer between the resin and the stone. Vacuum the joint and the rod channel, then wipe the bonding faces with a clean solvent wipe such as acetone and let the solvent flash off completely before mixing. Do not wipe with a rag that has been used for anything else, and do not touch the prepared faces with bare hands.

Set the joint dry first. Bring the pieces together with the seam setters in place, check the reveal along the whole length, adjust shims until the faces are flush, then release just enough to get adhesive in. A dry fit takes two minutes and eliminates the discovery, three minutes into a gel window, that one end sits proud.

When you close the joint, aim for a slight squeeze-out along the full length rather than a starved line at one end. Draw the pieces together evenly, seat the seam setters progressively instead of pulling one end fully home first, and remove gross excess before the adhesive gels rather than chiselling it off cured. Then leave the joint alone. Disturbing a polyester joint during gel breaks the developing crosslinks and produces a weak seam that looks perfect.

Polishing the Cured Joint

Cure in under 30 minutes means the joint is ready to work far sooner than an epoxy would be, but let it reach a firm, non-tacky state before you take a blade to it. Remove the bulk of the squeeze-out with a razor held at a low angle so you are shaving the adhesive rather than digging into the stone, then move to abrasives.

Flatten with a hard backer so you cut the adhesive and the stone in the same plane. A soft pad follows the softer material, dishes the adhesive slightly below the stone surface, and leaves a groove that catches light and collects grime. Work up through the grit sequence you would use on the field of the top and finish the joint to the same level, because a joint polished one grit short reads as a dull stripe.

Inspect under raking light and while the surface is wet. Wetting reveals pinholes and micro-voids that a dry surface hides, and it is far cheaper to fill a pinhole with a drop of the same tinted adhesive before the top leaves the shop than to service it in a finished kitchen.

Storage, Shelf Life, Disposal and Ventilation

Shelf life is one year, which only holds if the product is stored properly. Keep pails closed, cool, dry and out of direct sunlight, rotate stock so the oldest pail is opened first, and date every container as it arrives rather than trusting a lot code you will have to decipher later. Heat is what quietly ages polyester adhesive in a shop, so a pail left near a compressor or in a sun-facing window is on a shorter clock than the label suggests.

Benzoyl peroxide hardener needs more care than the resin does. It is an organic peroxide: store it cool, dry, out of sunlight and away from heat, flame and combustible materials, keep the container closed, and never store or mix it with amine accelerators or metal-salt promoters, which can cause organic peroxides to decompose violently. Keep hardener in its own place on the shelf, not loose in a drawer with rags and solvents.

Ventilate the mixing and setting area. Polyester adhesives release monomer vapour while they are open and curing; styrene, the monomer most commonly used in these systems, carries an OSHA 8-hour time-weighted average limit of 100 ppm along with short-term and peak limits above that figure. In a small closed shop or a field cabinet enclosure, general room air is not the same as ventilation at the joint. Nitrile gloves, eye protection and adequate local airflow are the baseline, and consult the safety data sheets for the specific products you keep in stock.

Dispose of waste deliberately. Let mixed leftovers cure fully in a container before disposal rather than pouring liquid resin into a bin, keep solvent-soaked rags in a closed metal container because cured polyester waste and solvent rags both carry a fire risk, and follow local waste rules for the uncured product and the hardener. Never return unused catalysed adhesive to the pail.
